Welding Issue Resolution: Find the Real Cause, Fast
A weld keeps failing and nobody can say why. The cracks keep coming back, or the porosity, or the NDT rejections, and everyone’s got a theory. Meanwhile production’s stopped, the parts are stacking up, and the cost is climbing by the hour.
When production stops and the theories multiply
This is where guesswork gets expensive. Someone changes the wire. Someone else winds up the preheat. The bloke on the tools cops the blame. None of it is grounded in evidence, so the problem either hangs around or comes back on the next job. What you need is someone who can isolate the actual cause, not add another theory to the pile.
How I work it
I work the problem on the floor, where the weld is actually being made. I look at the real variables. Technique and welder practice. Parameters against the WPS. The material and its condition. Joint preparation and fit up. Consumable handling and storage. Preheat and interpass control.
And I’ll put the helmet on and weld it myself. I’m not working off second hand information or someone else’s version of what happened. I prove the joint can pass, then strip the variables out one at a time. When I’m the one pulling the trigger, I know exactly what happened and why. From there I’ve got the facts to lock in a repeatable process, cut the rework, and hand your welders something they can actually follow.
I isolate the cause by evidence, not by opinion, and I do it fast, because every day the line’s down is a day you’re paying for. Then I give you the fix and the reason it works, so it stays fixed.

Where it applies
Cracking, porosity, lack of fusion, distortion, hardness, and repeat NDT failures across structural, pressure, and pipework fabrication. I work to AS/NZS 1554, AS 3992, AS 1210, AS 4041, ASME B31.3, and the ISO 15614 procedure qualifications behind them. Carbon steels, stainless, duplex, and the tricky combinations that catch people out.
Once the immediate fire is out, stop it recurring with a Welding Management System. If the failure has already caused damage or a dispute, move to Failure Analysis. If the issue traces back to the joint itself, look at Design For Manufacture.

How fast can you get us welding again?
Getting sound welds back into production quickly is always the priority. On most issues I can isolate the cause on the first visit and hand you a corrective action you can run straight away.
What if it turns out to be the welder?
Sometimes technique is a factor, but it’s rarely the whole story. I look at the full picture, parameters, preparation, material, and procedure, so the fix addresses the real cause rather than just pointing at the bloke on the tools.
Do you work remotely or on site?
Welding problems get solved where the weld is made, so I work on the floor. Where a first look can be done from photos, video, and data, I will, but resolving it properly usually means being there.
